When a key cutting machine starts producing keys that don't work, the cause is usually one of a small number of mechanical or software issues rather than a failure of the machine itself. Several of them are visible on inspection and some can be corrected on site. Working through the checks below before reporting a fault often resolves the problem the same day, and where it doesn't, the answers tell the technical team what they need to know on the first call rather than the third.
Start by narrowing the fault
Before checking anything physical, establish what the machine is actually doing. This alone rules out several causes:

Does it affect every key, or only certain blanks? A fault on one blank type points to the clamp or the blank itself. A fault across all blanks points to the tracer, cutter, or calibration.

Are the cuts wrong, or does the machine refuse to cut at all? Wrong cuts are mechanical or calibration. A refusal to cut is more often software or database.

Is the vehicle or blank not being found in the software? That is a database issue, not a mechanical fault, and no amount of inspection will show it.

Did it start after a specific event? A move, a software update, a dropped machine, or a crash mid-cut are all worth noting — they usually point straight at the cause.

Do the cut keys turn in the lock but not start the vehicle? That is not a machine fault at all. See the note at the end of this article.

Did it start after a software or database update? A calibration loop that begins right after an update is often a missing key blank in the database rather than a mechanical fault — the machine cannot find the blank profile and fails calibration repeatedly. Note which blank you were cutting when it started.
Checks to run at the machine
Check 1 - Inspect the tracer
A bent or damaged tracer is one of the most common causes of a machine cutting consistently off. It is visible on inspection and is a replaceable part.

Look along the tracer for any visible bend, chipping, or wear at the tip.

Compare it against a new tracer if you have one.

Check whether it moves freely and seats correctly.

If the tracer is bent, the machine will keep cutting to the same wrong dimension no matter how many times it is recalibrated.
Check 2 — Inspect the cutter wheel
A worn cutter produces cuts that are shallow, rough, or inconsistent in depth.

Look for visible wear, chipping, or glazing on the cutting edge.

Note roughly how many keys have been cut since the wheel was last changed.

Listen during a cut — a worn wheel often sounds different and cuts more slowly.

Unusual noises during a cut, or a machine that cuts standard keys but fails on high-security blanks, usually indicates a jaw or motor fault rather than a worn cutter. Note this when you report it.
Check 3 — Check the clamp
If the blank is not held squarely, every cut is off regardless of the condition of the tracer and cutter.

Confirm the blank seats fully and squarely in the jaw.

Check the clamp for debris, brass shavings, or wear in the jaw faces.

Confirm the clamp tightens fully and the blank does not shift under light hand pressure.

Confirm you are using the correct clamp position or jaw for that blank type.
Check 4 — Consider calibration
Calibration drift usually shows as cuts that look correct and are close, but are not accepted by the lock.

Note when the machine was last calibrated.

Note whether the machine has been moved, knocked, or transported since.

If the tracer, cutter, and clamp all check out and cuts are consistently slightly off, calibration is the likely cause.
Calibration is normally corrected with the technical team on the line rather than independently, so record what you have found and move to reporting it.
Check 5 — Check the software and database versions
An out-of-date database shows as a specific vehicle or blank not being found, rather than as a cutting problem.

Open the machine's information or about screen.

Record both the software version and the database version.

Check whether an update is available and has not been applied.
Have both version numbers ready even if the fault appears mechanical — the technical team will ask for them either way.
What to gather before you report it
If the checks above do not resolve the fault, having the following ready means the first callback can be a diagnosis rather than a fact-finding call:

What happens next
The manufacturer's technical team will normally arrange to diagnose the machine remotely. This may involve reading the software and database versions, checking calibration, and stepping the on-site technician through test cuts. Where a machine has to leave the site, ask about a loaner when the ticket is opened rather than after the machine ships, so availability can be checked while the diagnosis is still in progress. Return shipping and RMA

When it isn't a machine fault
